Crane Brake Upgrades
Brakes are where most modernizations begin, and where Kor-Pak’s depth stands out. Aging DC drum brakes can be replaced with low-cost AC thruster brakes that eliminate rectifier panels and add automatic adjustment and equalization, cutting maintenance while extending lining life. Complete drop-in brakes are available that match the original equipment’s dimensions and performance, work with existing brake wheels, and typically ship faster and cost less than OEM replacement components.
Safety upgrades go further than the high-speed side:
- Emergency caliper disc brakes on the low-speed shaft, triggered by a PLC or encoder monitoring drum RPM, stop a falling load before it becomes a catastrophe. Ratings run from 50 to 30,000 ft-lbs.
- Storm and parking brakes, including rail clamps, rail brakes, and wheel clamps, hold outdoor cranes against high winds and prevent runaway crane events.
- Brake-by-wire packages replace leak-prone hydraulic systems with foot-pedal-operated AC thruster brakes that keep the operator feel intact.

Crane Control Modernization
Controls have changed more in 30 years than any other part of the crane. Contactor systems that dump regenerative current into resistor banks burn through contact tips, demand constant maintenance, and often can’t get parts at all. Kor-Pak retrofits them with modern electronic controls matched to your power source and budget.
AC Control Upgrades
Variable frequency drives are now the industry standard for crane control. A VFD retrofit softens starts and stops, slashes brake wear, protects motors from high starting currents, and adds selectable features like micro-positioning, stall prevention, and sway control without external PLCs. Most single-speed squirrel cage motors can run on a VFD, with speed ranges up to 1000:1 replacing the fixed ratios of two-speed motors.
DC Control Upgrades
Thousands of DC cranes still run in North American steel and manufacturing plants, and their motors remain robust. You have three retrofit paths: keep the DC motors and wiring and replace contactor panels with digital DC drives (the lowest-cost option, often with significant energy recovery), convert to AC power while retaining shunt-wound DC motors with static drives, or convert fully to AC motors and VFDs. Radio Remote and Automation Upgrades
Moving the operator out of the cab and onto the floor is often the fastest payback in a crane upgrade. Modern radio remote controls offer frequency-hopping reliability, graphic displays with system diagnostics, two-way feedback of crane parameters, and ranges beyond 3,000 feet. For higher-volume operations, we integrate PLC-based automation that ties cranes into conveyors, stacker cranes, and production management systems for accurate positioning with fewer personnel.
Crane Rebuilds and Mechanical Upgrades
